Hi-vis fabric choice is a three-way trade-off between fluorescence stability, comfort and price. 100% polyester (birdseye, interlock, oxford) holds fluorescent dye best and survives industrial washing — the default for certified garments. Polyester-cotton blends feel softer and breathe better but fade faster and are harder to certify at high classes. Knits (polo piqué, t-shirt jersey) suit warm climates and low classes; wovens (jackets, rainwear) carry the structure for Class 3.
The first question in every hi-vis quote is not the style — it is the fabric. Get it wrong and the garment fades out of certification before the season ends; get it right and the same pattern runs for years. Here is how the three fabric families actually behave.
Why Polyester Owns Certified Hi-Vis
Fluorescent dyes are fussy. They need a fibre that bonds tightly and holds the chromaticity coordinates — the exact point on the colour chart that EN ISO 20471 measures — through UV exposure and repeated washing. Polyester does this best:
- Dye bond: fluorescent disperse dyes lock into polyester at the molecular level; cotton holds them at the surface
- UV stability: polyester yellows slowly; cotton fades fast
- Industrial washing: a 100% polyester birdseye survives 50+ washes and still passes; a cotton-rich blend may be out of spec at 25
- Dye-lot minimums: polyester fluorescent lots start at 1000–1500 metres; specialty cotton blends often need more

When Poly-Cotton Makes Sense
Comfort is compliance. A crew that finds its hi-vis clammy will wear it open, tie it around the waist, or "forget" it — and then the certification is irrelevant. For hot climates and all-day wear, a poly-cotton blend (65/35 or 80/20) in birdseye or piqué feels softer and breathes better.
The trade-offs: faster fading, a lower certified wash count, and a harder path to Class 3. The right use is Class 1/2 garments replaced seasonally — summer tees and polos — not outerwear that must certify for years.
Knit vs Woven: Structure Follows Function
- Knits (birdseye, piqué, interlock): stretch, breathe, wick — the warm-weather family. Birdseye is the workhorse for polos and tees; piqué looks smarter where the garment doubles as uniform; interlock is the premium smooth option
- Wovens (oxford, twill, softshell): structure, wind resistance, the ability to carry pockets, zips and tape layouts — the cool-weather and outerwear family. A Class 3 layout with shoulder braces and full sleeve bands needs a woven body to hold the geometry

What is the difference between birdseye, piqué and interlock knits?+
Birdseye has the open, textured face that wicks best — the workhorse for polos and tees. Piqué (the classic polo knit) is denser and smarter-looking, used where the garment doubles as uniform. Interlock is the smoothest and heaviest, chosen for premium tees. All three work in fluorescent polyester; birdseye is the cheapest and most breathable.
Does fabric weight (gsm) matter for hi-vis?+
Yes, but differently by garment: 150–180gsm birdseye for tees and polos (light enough to wick, heavy enough to hold a pocket), 280–300gsm fleece for hoodies and jackets, 190T–300D for rain shells. Heavier is not automatically better — a 220gsm knit in summer is a sweatbox, and a 190T shell over a winter layer is the right call, not a compromise.
